Does anyone have any experience with orbital welding of small (1/4",
1/2") aluminum tube?
I've seen it done for stainless, but I'm wondering if it can be done for
aluminum?

You may want to ask what works with these people:

rather interesting product range.
They should know what materials work well or just work.
( go your own way from there.)
for Al you change over to AC for a welding power supply.
would be interesting to see if a plasma beam welder in a
tangential/long cut arrange could work.
Then laser welding is well established for thin Al.
I've seen some nice work done on a (programmed) CNC lathe.
For space bound sensors material was imu copper and stainless though.
